There's a couple things you could do. You could use some PVC of various sizes to try to put together something resembling the inside of the bottom of the MHS bladeholder (you can see what that looks...
I had some thoughts on this, so I decided to write down what I thought up, and see what you guys think, and if anyone else has thought about this.

There are number of aspects...
Sloth,
I have to say, the level of detail you put into this is amazing.
If you don't mind me asking, what sort of spring did you use for this?
Darth Midian - what do you think would look better as a pommel on a design like this? I'm always looking to improve my design skills, if possible.
Thanks Jay! That does mean a lot coming from...
I don't think that's entirely correct. I don't know about "all PC," but with the PC I've worked with, it is a thermoset. This means that once it's been heated up and melted together, it will not...
parfaitelumiere,
To directly answer your original question, you can do a 3/4" makoto blade. You can see the one I did here: http://forums.thecustomsabershop.com/showthread.php?9996-Mace-Windu
I...

Thanks for the compliment on the saber. As to the necroposting, I wouldn't worry about that too much as I was about to resurrect the thread myself - since I finally finished this...
The problem, as Azmaria noted, was tapping off the middle of the battery pack. I didn't foresee any problem, but I was told this results in a "self-draining circuit."
The solution I'm heading for...
I did forget to mention, it's not the normal economy board, it's from the original "build your own lightsaber" kit from back in the day, which, from what I've read, is a bit more touchy on voltage....
Ok, here is a problem which has me completely befuddled. I'm really hoping one of you with lots of electronics experience can help me out here.
First of all, here's the diagram (switch and...
Yeah, I'm using that board in a saber I'm making right now. To be safe, I'm only giving it 3v. I'm using a transistor setup with an LED driver. I can post a diagram, if you want.
Well, here is the long-awaited update
I had a very difficult time with the powder coat of the main hilt section. I machined out the grooves, but it left burrs which destroyed some of the powder...
Thanks for the design advice, I do appreciate it - it helps me know how I can improve.
Well, I did the powder coating, so here are some more pictures for your enjoyment.
The parts hot out...
Yeah, the design's not really my favorite either, but the customer likes it, and I guess that's the important thing. ;)
I did not make the plans... they're over on the FX saber forums,...
There is a heavier cut-off wheel... it's black and looks like it has some type of fiber reinforcement, it's also a little larger than normal cut-off wheels. It comes in a lot of dremmel toolkits, and...
Ok, I figured it was high time I posted a progress thread for one of my sabers. When it is finished, this will have been the third saber I machined from scratch.
This is a saber a kid...
After trying every epoxy in the local hardware store, and finding that none of them worked as well even as hot glue, I finally tried JB weld, and it works great. I used it in multiple applications...
I've used spray-on truck bed liner, it works much better than plasti-dip. In my experience it works pretty well, even on aluminum and sink tube, but especially on PVC. (You do need to rough up the...
Here's the thread with my mace windu saber: http://forums.thecustomsabershop.com/showthread.php?t=9996
Also, if you're going to get into making lightsabers, I would highly recommend getting a...
The real windu saber has 12 grips. The store says they will overlap on the inside if you do more than 10. So you could just go with 10, or try to modify the grips so 12 will fit.
There are a...
Any reason why not?
I did my first electronics in a saber when I was 14 - and there are people who built their first saber younger than that. It's really not hard to do.
Looks pretty good, fairly decently mace-like. If you want to make it even more so, I would suggest the new grips:
http://www.thecustomsabershop.com/Grip-style-1-P556.aspx
in place of the ones...
Good job.
Since you asked, here's my bit of advice:
I couldn't tell if you had a belt clip, but if not that would be a good thing to add.
I had the same problem with plasti-dip. Nice idea...
