Hi ! A few things
- the 2 connected parts are meant to be connected. They sometimes move during the reflow due to copper heat attraction.
- thru hole wiring is not bad per say. I do not see anything bad about the diagram or solder job. The issue with thru hole soldering is that it makes rework more difficult, leaves strands in then you have short circuits.
- also, as the wires are vertical, you then need to fold them at the solder point which is bulky and creates weakness. This is agravated when using a huge wire gauge
please remove everything but switch and speaker and shoot a quick video so that i can continue the diagnostic.

Ok, removed all of the components and took a bunch more photos as I wired back in only the battery, switch, and speaker. I uploaded the photos to http://www.flickr.com/photos/103217076@N08/. I got tired of editing the photos so I apologize if the white balance is off and there is a lot of dead space in the photos :P
After everything was cleaned up and re-soldered, I took a video of an attempt to power it up. Unfortunately I don't think you can here the crackling beep in the video... it's very faint. You can find the video here: http://www.youtube.com/watch?v=DhFXYpcv2BM
Also, I figured I would include my configuration off of the SD card. It is unmodified from the original. All of the .wav files appear to be fine also.

Sorry to say I might be the cause of this.. I had a bad batch of SD cards and I thought I got them all swapped out but evidently not. If you got this card within the last month and it has never done anything more than crackle when you first apply power then that is the issue. Please E-mail me your order number and I will get a new card sent out ASAP.
