how does the heat sink attach to the holder?

It isn't attached, it's a seperate piece and is sandwiched inbetween the holder and the hilt. It's an ingenius design and ensures the wires don't get twisted when you're screwing on the blade holder.

Hey, Ultra, do you know how deep the LED holder is, from top to bottom? I've already got the two diameters.

Do you need thermal paste or glue or anything like that when attaching the heatsink to the blade holder? And is it possible to buy just the bladeholder/heatsink part and somehow put it into a custom hilt? If so, how would you go about doing it?

Ah. I thought I had seen the independent bladeholder/sink beforehand. I thought Tim just stopped making them. I've been foaming since I heard mention of it, especially since I ruined my own heat sink already (oversanding it).

You can always machine your own if Tim's (which look SOLID) won't fit your plans for some reason...
But if you don't have the means... if you can design it, a machinist can make it.
I've made an LED/lense asembly to fit into 1" inside diameter tube. That way I can machine the whole saber out of one peice of aluminum. The drabacks will be no room for sound etc, but I will get to use 3 C Cell batteries. My machined LED module will slide right in like a battery (if all goes to plan). I use Luxeon 1's so I don't need much heat sinking.
I'm still waiting for my polycarb to try it out. I'll let you know how it goes.
