I have a whte P4 and running from one trustfire it gets pretty darn hot. I'm not sure it would be wise to forego the heatsink.
You do if you want it to last more than 5 min. without blowing.
Every high powered LED needs some kind of heat sink to dissipate the heat around the LED or it will overheat and burn out in a short time.

So will something like 2 large washers work, or do I need to get a softer metal like some copper or aluminum?

Steel washers probably aren't going to work as well. Copper is best for heat conduction.
Keep in mind though, that once the heat gets pulled away from the LED, it also needs to be pulled off the heat sink as well, so don't insulate the heat sink, try to make sure it's contacting your hilt, too.
That's one of the great things about the MHS sabers, the heat sink is sandwiched between the blade holder and the piece it's attached to, basically turning the whole saber into a giant heat sink and keeping the LED cooler.

The ID of my hilt is about 1 inch, will it fit?
My revised plan is to drill and place 4 allen screws int the hilt and then rest the Heatsink with the LED assembly on top. Do you guys thinnk it will be sturdy enough to support a thinwalled blade and moderate dueling?

That one wont fit, its about 1.3"od. you need this one..

you will need to secure it in place with a set screw.you do not want it just floating around in the hilt.
