as i'm working on 1 with an internal about 30mm side to side do i need to rebore it?

It depends on what you want to fit, but I'd say a limit would be about 3/4". You'd have a hard time with batteries and if LED, emitters.
30mm isn't bad at all. I've worked with 1" before.

Do Clo got a saber down to like 8 inches with sound. however, i don't know of the ID of that saber.

Yup, it was the Do Clo V2 that he got down that small. it is in the custom sabers gallery i think...
