I'm looking to build a Katana style saber with a more rectangular shape.

It's hard to tell what you're trying to do from that picture. If that is the blade, I'm not sure how you'd build something like that. If it's the hilt, you're gonna have some significant space issues for batteries and other internals.
We all have to start somewhere. The journey is all the more impressive by our humble beginnings.

It's the the hilt. My idea is to cut off two sides of a cylinder and flip them to make a more rectangular shape. )( I understand I would have space issues though my picture is somewhat of an exaggeration.

I agree with SS. I say " Not remotely feasible", & major space issues. I would make a guess of around 4 in diameter to start with in order to cut and flip them and still have internal space.

Hokey religions and ancient weapons are no match for a good blaster at your side, kid.

I think you meant circumference, not diameter. A 4 in diameter would be almost as big as a MR Dooku

There is a simple math formula for Saber names.-----------------------To check out the sound fonts I've made:

I know there is oval aluminum tubing out there. I've seen a couple sabers made with it. Unfortunately, I have no idea where it got sourced from.
