The confusion is probably that EL blades include a set screw that is drilled into the blade. This is different. It sandwiching only the mono plug and not holding the blade. A thumbscrew is still used.

Here's why it's bad to introduce a drilled hole into an LED blade. Instead of relying on friction and the tight tolerances of the holder you are basically making it a pin. Now it's fighting the forces of flying out out of the emitter instead of into the wall of the holder. The stress will go right up/down the blade and leave it ripe for breaking there.

    I hope that made sense...[xx(]

Do you know this for a fact? Do you have one of Tim's pre-assembled EL blades? Or are you just making an assumption? There's no mention of a thumb screw hole in the description in the Shop, or in the tutorial. Maybe you're thinking of the hole for the set screw that holds in the male connector. There's no way that Tim could possibly know where everyone's thumb screws are going to be, especially if they are building custom sabers. So drilling a hole for this makes no sense.

Why do you need a hole in your blades, anyway? That introduces a weak spot in the blade where it can break, like xwingband said. I have never needed a hole in my blades, because my thumb screws stay tight, though I do check them frequently when I'm dueling.

I know people who do put extra holes in their blades and that always scares me. Maybe they have loose blade holders or thumb screws.

yeah, i knew what he meant, the set screw that holds the mono plug in the end is what he refered to. not the blade tension screw.

you still need that to keep it from flying out on ya. x-wing is dead on tho, you DONT ever drill a hole in blade for tension screw. that sucker would split like robin hood splittin a arrow on the first reall good impact shot.

I've always drilled a slight hole in my blades...I've found that even with the thumbscrew super-tight the blade can still be flung out if swung hard enough. Never had any problems with the blades cracking, and I mean with serious dueling.

I've always (that is before I read this thread) wanted to put an annular groove at the very base of the blade (maybe a quarter inch from the bottom)for the thumbscrew to engage. My thinking was that using a groove instead of a dimple would eliminate registration. If you did this at the base of the blade and made the blade holder a little longer, would the blade still be in danger of cracking/breaking?

    EDIT:
I just had a thought. What if the groove stuck out of the bottom of the blade holder. Then it would receive very little or no stress from impact. you'd have to make a custom blade holder or do some modifying to the MHS, but I think that should hold the blade securely enough, without risk of cracking/breaking the blade.
