Is it possible that your batteries that were placed inside of the Saber touching and scraping off the plastic shield around the outside of the battery? This could cause a short between the batteries...

I modified the 6 AA battery pack by taking the center plastic section out of the middle. So the batteries touch each other but are still wired up to provide 9V.
