Oh. That is just to keep the bit from wandering across the metal. As far as the other questions, I couldn't say. I've never tried to drill aluminum (just sheet steel back in high school).
You need to put a dimple where you want to drill. That will keep the bit from wandering. A nail will work to do it. Just don't hit so hard that you punch through with the nail.

If you also plan to keep it in a holster, you might want to change to a different blade holder. The one you have on there will constantly get caught when pulling it out.

Could you JB weld the shroud to a trim ring and then add that to the saber? That way, it could still be removed if you need to access that area of the hilt.

Does anyone know if Activation Box Style 14 requires long switches? Can I use short switches instead?
NOTE: I'm planning on using a Prizm with 2 momentary switches in box 14...
