the papercraft way that is.
Not sure if anyone knows of the Pepakura viewer and designer but it pretty much works like this:
1. Get a 3D model of what you want (clone trooper, storm trooper, mado, astromech droid, ect...)
2. Import it into the designer and save it in their format.
3. Go into the viewer and print out the blueprints.
4. glue and tape it together to form the model
5. Stiffen it with resin, glue, bondo or what have you (bondo is used to smooth out rough corners)
5. finish it and paint it.
I haven't done it yet but the folks over at http://405th.com have made halo armor. Unfortunately the site is down at the moment but you can see it at http://www.youtube.com/watch_popup?v=c1WK26NHx0o
