Hello all and thanks for sharing your knowledge. Reading through your ideas helped greatly with my first saber build. My 4 year old son is totally into Star Wars and I've always been a fan. I saw him one day swinging a stick around in the back yard laying waste to countless imaginary droids. At that point I knew he was ready for a saber. The project started out with junk I found around the garage but did not turn out too bad in the end.

For my 4 year youngling

Hilt: 7-3/8"
Blade: 3/4"OD x 25"
Weight: 15oz

Materials:
Hilt body - 1" ID faucet spout, mounting hardware & PVC end cap to cover the base
Blade holder - Core from a wire spool
Grips - Size #18 O-Rings and old water blaster grip
Electronics sled - Guts from a 3 AAA cell flashlight
Illumination - Green Lux III /w 5degree lens and holder
Sound - Generated by 4 year youngling
Blade - 3/4" PolyC /w shouldered tip

I originally used the flashlight electronics but was disappointed in how dim the blade was and over driving just kept frying LEDs. I stripped out the flash light garbage and modified the sled to accomodate the Lux III / lens / heatsink and it all fit in the tiny hilt. The power switch had to be moved to the base of the hilt but things worked out in the end as he likes to hold the saber like Ahsoka Tano.

This was a fun project and now I'm hooked. Thanks again.
