Sorry if this has been answered but if you search recharge port you get 500 build lists...

The picture for the Activation box 9

shows the recharge port being fairly flush. If you drill the hole for the recharge port and don't use the box, is it still possible to have the port be fairly flush or will it have the hex nut on top. My background is mostly with guitars and the 2.1mm Jack looks a lot like the output jack for a guitar.

I'm sure that this is a simple answer that my own brain is getting in the way of.

If you just drill a hole, you will need the hex nut to secure it. It'll stick out about 1/8". The recharge ports we use are sold in the store. ;)

I'm placing it my list in the basket as we speak. I just didn't want the Hex nut on the outside of the hilt and I didn't want to use the Activation Box.

If I put the hex nut on the inside and gave it a little epoxy, do you think that would hold it?

You could get a tap and drill bit set that would fit the threads of the recharge port and then you wouldn't need the nut.

Don't forget that if you go threaded, you have to be able to A) reach the hole and B) turn the port to thread it in, and with wires attached that can be tricky. Plan accordingly.

My thought for that was to have longer leads from the battery and the board. that way I would attach the switch and the recharge port, then solder and heat shrink the wires outside, then "stuff" the wires back down the hilt when I put everything else inside. is that a valid idea or is my distaste for the hex nut going to far?

You're going to need to have everything attached to the recharge port before installation. HOW you accomplish that is all up to you...
