View Full Version : Design gurus - help a brother out - updated 09/26/06

My compensation for the saber I was comissioned for has come in (50% up front), and as such, it is finally, after this past year and a half, to have my own little lightsaber that I may chase my cat around with, impress my girlfriend with, and vanquish the occasional Jedi scum.

My prowess of creating sabers to customers' wishes notwithstanding, I am having a heck of a time designing my own personal saber. Loyalty to Tim and TCSS, my saber will be based in part or completely on the MHS. I cannot beat the value and the multitude of possibilities that exist with the system.

Impressed as I am with the electronics I sourced for my customer's saber, I have ordered the same parts for myself, so all the goodies from Corbin (Luxeon driver, PLI, Resonator) as well as a MR sound board, rechargeable battery pack and LED indicator lights will adorn this, MY saber.

By my measurements, taking into account resonance chamber for the sound, length of a 5-cell NiMH battery pack, the driver and the MR sound board, I will need a pretty long hilt to pull this off. I do want something I can whip around pretty well, as my spins are getting better by the day, and I'm not half bad if I do say so myself (and I do).

So, bearing all that in mind, anyone want to throw me a bone as to what might look good for a combination of MHS parts to make a mean looking Sith saber? I hate prongs, so don't even suggest them.

Every combination of parts I've tried on the MHS builder just kinda makes me say "meh...", but I am sure I'm missing something. If some of you get bored and want to play around with the MHS, lemme know what you think.

Dude! This is so cool. All I do is sit on my fat arse all day dreaming up MHS stuff. Some not so bad, most like you said "eh" "a customer will love it." or of course every now and then I do one and think what am I smoking.[:p]

Number 1- Use a bunch of the extensions and the little f/f adapter. Fill in the blanks with o rings of all kinds of sizes and colors. Are you can use small spacers of clear acryllic to get grooves. Then use like say the emitter with the four slots...Hold on, wait a minute. I know I know!

Look in the scratch and dent sale. the hilt section that is grooved is wicked awesome!!! It is not perfect and that what really makes it shine. The thing feels good, I mean darn good when you really get to twirlin' and swirlin. Maybe color that thing black on the grooves and polished on the.....No. No. No. I got it! How about anodize the hilt black and then have the grooves in silver...sweet

Then maybe we could...

Get the grooved hilt then paint the grooves to match the blade like i have been doing....of course i am copying another....(MC props to ya bro).

Edit: ooh ooh ooh....do a staff saber......

Edit 2: THe last one looks sweet....if u get the correct size orings they will fit down into the groves.....the larger ones sit on top of the squared off groves....but if u get smaller oens that fit into the groves it looks real good.....

The battery pack will not fit in the ribbed section, so keep that in mind. Just FYI.

Good call JR,
I'm in the proccess of integrating an 8 cell AAA NIMH battery pack (4.8v), so that it can fit into my designs. Problem is - 2000 mAh is the best I can get. I'd love to have room for a 4800 mAh cell, but... the LCF (look cool factor) is just to huge for me. If you can place your battery in one of the sink tube sections of the MHS you're in mAh heaven!

It is fine J-Lo, I embrace my faults. I know that my typing is lacking just like everyone else on the boards knows, but everyone else knows what i mean and the point gets across. Since you obviously do it only to be anoying and to uphold your reputation you so higly reguard on "all the other boards I am better known on", I will group you with all the other people that are in the "grade school anoyance" category and chalk it up to you havein nothing better to do than wait until someone makes a grammamatical error to actually post something that you feel is detremental and helpfull to people on the boards, since you feel that everyone is furthered by you basically posting when you either point out others faults or when you have something to complain about. I am sure that you will have some form of comback to try and irritate me and start up some form of argument, but it will be more of a waste of time for only you. Oh and feel free to correct my spelling and grammar mistakes in this post, for until i am graded on my posts on a forum, and my point gets across to the people i am actually writing to, I dont give a damn.

J-Lo, you are more than welcome and encouraged to be a grammar nazi someplace else. None of us here find it funny or cute or charming. It's an annoyance akin to heat rash on my backside. Don't you have people on TFN to be nasty and unhelpful to?

I will not even comment on the present discussion even though it is killing me not to. I am sorry Jonitus, but your thread is treading on very thin ice. It may fall through. We shall see.

In concerns to your original post; I think you should incorporate a cool switch in your design. It is the one thing that I think sets a saber apart. When there is a cool switch design I really pay attention. Hopefully I will have my saber built soon. It may not be the coolest, but you may like it. What I have always wanted to do (which won't be on this saber I am working on) is to do some cut out grooves in the hilt like at the heatsink. A person could make a really neat looking copper or aluminium heatsink and show it off through the grooves. Not only would it look good, but it would help cool things down. That might open up possibilities for future led advancements. Just some thoughts I had. Please share your progress with us.

Now back to the real action.

You bring up a very good point, that may not be appropriate for this Topic...

The aluminum used now for the H/S is not really the best heat conductor.
And when you talk about advancements in LED's it brings up the issue with the 5w LEDs and their heat issues.

It may be a good idea to look into alternative metals for the LED mount / H/S that conduct heat better than aluminum. Copper, for example, would be a very good heat conductor.

There are others, but I haven't used that part of my brain, (or most of it) for a long time so I can't think of any. But it may be something worth looking into for the future of the store.

No one said to get rid of the Aluminum.

And if someone was willing to go the 5w route, than they would likely front the $$ for the "Upgraded" H/S.

It's like adding Horsepwer to your engine... You can add all you want, but if you don't beef up the rest of the drivetrain too it will brake stuff.

If I can get access to a scanner, I have a design worked out. It's three views - top, side and bottom, and seems like it is entirely do-able witht he MHS ans some aluminum tubing. Of course, this design is just preliminary and open for comments and suggestions, but it seems like a start to me.

If I get it the way I want it, Tim stands to make some $ off me out of custom work fees!

Hey Jonitus if I contributed to any derailment I sincerly apologize. I think I could have misread your original post. I see now more clearly that you are using the MHS. I think that is a great idea. It is very adapatable. I think my idea could work in a MHS hilt as well as a custom. I like the look of your tube overlay. It gives it a very unique look. I never asked what you were planning on using inside the hilt. Are you going to go 3 or 5 watt led? What color led are you planning? Will there be sound or not? Are you using anything else? Keep us updated.

heh, as on topic... I've been busy but I have a good sith saber in mind. I just haven't had the time to photoshop it out. The sink tube overlays are key to making the difference.

One thing I like is to add do-dads to the hilt. Thumbscrews, leds, pvc cut outs, I just think along the episode 1 lines and go from there. The sink tube cut outs are wicked sweet and y'all guys with the gift of the dremel always impress me.

Tet did a MHS/sink tube cut out that has the color chrome paint and that puppy was sweetness.

I envisioned this saber with a red blade. Depending on how the saber turns out, a different colored blade may look better...we'll see.

Now, the main body of the saber is, I am imagining, made up of the MHS parts, with the "shroud" being made of aluminum tubing. I'm done with brass sinktubes.

Ideally, I would like the wide bands on the grip section knurled with a diamond pattern.

I got all (almost) my electronics from Corbin today, so I need to start measuring and see if my design needs modifying to fit it all in. I WILL have all the goodies in MY saber!

I took some measurements and did some test fitting of the electronics. Sad news...the speaker of the Luke FX will not go into the body of the MHS. I am left with three possible options:

1. Use a Luke FX pommel on my design, which I think will look a bit strange.

2. Base my saber off of 1.430" ID Aluminum tubing and try to craft this complex bugger myself.

3. Have the main saber body and shrouds custom machined.


I am leaning towards #3. Suggestions? I'm being pretty ridgid in the design of my electronics package, but I don't want to sacrifice sound quality for ease of assembly.

I would say to stay with the MHS. You can easily buy a smaller speaker if that is what you need. You could mount it above the pommel with holes drilled in either the pommel or main body to let the sound escape. You might do some more research on the luke sound board and speaker. I have one and it looks like with some trimming of the plastic shroud it would slide up in the MHS fine. I think the pommel is with it to hold the speaker grill in place, but like I said if you mount the speaker up in the hilt you wouldn't have to worry about that aspect of it anyway.

All my parts are in and preliminarily assembled. I've got the MR sound boards all buttoned up and wired up the way I need them. Echo chambers have been fashioned and everything seems fine.

But now I am up against a wall. The aesthetics are still eluding me.

Since I am building a set of lightsabers, one each for myself and my girlfriend, I do want them to look very, very, very similar, but it seems like my design ideas are not working out the right way.

I cut some aluminum tubing last night, cleaned up all the cuts and got everything smooth. When I put it on the saber, it looked alright, but it is uncomfortable to grip. These sabers will see some use, so function needs to be taken into account just as much as form.

Looking at the sabers in their bare form, they look fine, but just a little too plain for my personal taste.

Here's a blown-up .jpg from a screencap of the MHS parts I used to build the sabers. There's three copies because I was thinking about drawing in three views to get a clear idea of what to do. I'm just lost, y'all.

If someone gets bored and wants to mess around and give me some ideas of what to do, I'd appreciate it. If not, cool...I'll figure something out eventually.

hehe, I have the same design based on a solid 1.25" hilt at 11" long.

I spiralled foam around the bottom for grips. I also filled in the grips with black.

The MHS picture doesn't do the saber justice. I am using the Style 2, with the 8 grooves in it. My girlfriend suggested the idea of painting the grooves with a color similar to the bald color to tie the saber and blade together. I think that's cool, so I'll do it. I had contemplated using some of the textured urethane grip tape on the saber, on the high parts of the grooved section, for grip, but am not sure how it would look. I might try it tonight as a test to see.

What about emitter? What other kinds of embellishments would work well. Is there some particular design that could be one way for hers (a light-side saber), and slightly altered for mine (a dark-side saber)?

Ambo loves to paint the grooves the color of the blade. His bastardized Maul looks friggn awesome with the work he did to it.

What about emitter prongs? Smooth rounded ones in either 3 or 4 for hers and then do sharp agressive ones for yours.

I shy away from prongs, truth be told. I was thinking a shroud of some sort, but coming up with something that works with the design is proving tricky. What I cut last night was an extremely elongated Graflex type shroud, and it looked like butt.

Maybe progs isnt the right word. Maybe more like a crown or the top of a guard tower on a castle.

For a sith saber something like the radiators of the maul but out past the emitter tip.

I also like the ribbed emitters like on the clan sabers from EPII.

Last night, as a test, I cut some 8mm wide strips of textured urethane and wrapped them around the circumference of the MHS straight section on the raised bands. I think it is going to look good, with the colored grooves, the polished bands peeking out and the black texturing. It seems pleasing to the eye and vastly improves the grip.

Now on to the emitter.

There is a hobby store here in town that sells a bunch of metal profiles, rods and assorted shapes that the architecture and engineering students use. I know they carry aluminum, so maybe I could find something there to use that would look nice.
