hello everyone,

While I wait to get my Starkiller parts back from being anodized I decided to start on my next saber...Satele Shan's double bladed saber from the old republic trailers. I only have two and a half months before I graduate, which means I'll lose my shop access. So basically I need to get this done quick, not like the year and a half it took to do my starkiller.

first-off I need to thank master slothfurnace for getting me started, and for making an awesome saber that I wanted so bad I just had to make one myself. His build can be found here...though I'm sure everyone's seen it:

I was very excited to see Tim release the blade holder for this. That was really the catalyst for me to actually start this because without it I'm not sure I'd be able to finish in such a short amount of time. Unfortunately, the MHS threads didn't really fit with what I had planned...so OFF WITH THEIR THREADS!!!

This made me sad cuz it's a beautiful part so I hate to do that to a perfectly good part. But it had to be done I suppose. To attach it to the main hilt I designed an adapter that will pass through the blade holder and screw into an adapter in the hilt...like so: (the skinny part will be threaded obviously)

Next I milled out the slots for the fins. To line it up, I put a flat plate tangent to the slot on the side, which is 180 degrees from the fin slot. This actually worked out really well for me. The three slots look 120 degrees apart, which was the goal.

Next I drilled/tapped 4-40 holes in the center of each milled slot. This is how I knew my technique for lining the slots up worked. I did all three holes at once after all the slots were milled without rotating the part...and they all seemed to end up in the middle of their respective slot...if that makes sense :-P

Next I just threaded in some 4-40 set screws. These are basically just gonna be pegs that will fit into some clearance holes I'll drill into the fins. That'll keep them on the blade holder, along with the tension from the rods (which I plan to left-hand-thread the back)

For the switches...I can't decide between the new short SPST ring switch, the long DPDT ring swith (for the price/finish), or the long DPDT dot switch like sloth used.

I think I still like the dots the best. Theoretically I could buy some and if I don't like them I could switch them out really easily with quick disconnects. We'll see I suppose

EDIT: I forgot to mention the fins will be cut on a waterjet machine which should save me a ton of time :)

Good start!

If I were you I'd use the non lit AV switch and one of the new boxes with similar shape as the one in your reference pic. Lit AVs are over done IMO and not the most reflective of the movies aesthetic. I don't completely dislike them but have mixed feeling about them. My vote is for non lit but it will look great either way I'm sure. Keep up the momentum!

Looking good so far! I hadn't seen the new style blade holder.

It really is a fun saber design. Are you going to do any of the hilt detail?

That's a fair point. My plan for now is to just cross the bridge when I get there haha!

@rogue: I don't have any plans to right now, but we'll see what the future holds I guess. Some people had some good ideas on Sloths thread. How about you? Did you plan n doing the detail on yours? If so,, what's the plan?

I didn't do any reduction in diameter of the main body of the hilt and intend to etch the inverse of the raised detail. That should leave me with the raised artwork/center bands. I'm still working on the art for the hilt and plan on a toner transfer for the resist and then using hydrogen peroxide and hydrochloric acid to etch. I'm hoping I can get some decent depth on that etch, but it's rather untested, so I'll just have to try a sample and see how it comes out. For the coloration differences, since aluminum doesn't patina, I was going to polish the aluminum to the final shine, spray with graphite, buff the high spots where i want to keep the bare aluminum, and then shoot with a lacquer.

Ok, so initially I was gonna left hand thread the back of the rods and just make them out of a single piece. I started thinking about how annoying that might be, so I went with Sloths method of passing a rod through the big cylinder, then threading the back of another rod into the big cylinder. The long one then spins freely.

So I finished the rest of the rods:

I also made the couplers that will connect the blade holder to the main hilt. I changed my plan a bit from the original design, where I planned on making a cap screw that would pass though the blade holder and thread into the coupler. I started thinking about it and it hit me that the three rods would clamp the two pieces together perfectly...so why do more work. I threaded the couplers anyways, in case it's not sturdy enough or something so I wouldn't have to go back and do it later. All I would have to do is make the endcaps...

So today I drilled some holes in the adapter that the rear fins will fit into. I needed to find a good way to make sure the holes were 120 degrees apart. So first I started by marking the back of the adapter at 60 degree intervals using a center drill:

Then I used a square to make sure that two dots were perfectly vertical, and drilled a hole through both walls (one hols will be used to put an allen wrench through

I put some screws through the holes and dropped the piece in the blade holder to see if the slots lined up with my new holes, which it appears that they do :)

Being the huge fan of The Old Republic I am, I am extremely excited to see this build come to life. I will be watching like a hawk! I wonder, will you be doing the detailing and weathering that the trailer showed? (Sorry if this was mentioned before)

At this point it's not in my plans. At this point I'm just trying to get everything machined before I graduate, then I might think about the detailing :)


Alright, so I spent 4 hours in the shop today and 2 hours yesterday trying to get the tapers done. I was pretty nervous because I've never done lathe work like this, but I think they turned out pretty well.

First I roughed both parts down to the 1.45" OD and did the end details (no pic of that)

And here's what I have. The two pieces are remarkably close to each other. I was pretty surprised/happy with how they came out. I left the stock on the end so I have a cylindrical surface to grab in the mill so I can do the slots/holes without creating too much of a moment arm.

Excellent work, I remember my build at this stage, and you're doing a far better job than me so far. Giant kudos! It helps to have good equipment. My Satele saber is mostly eyeballed and roughly hewn with what looking back, seems to be a dull pitchfork.




For the switches...I can't decide between the new short SPST ring switch, the long DPDT ring swith (for the price/finish), or the long DPDT dot switch like sloth used.

Thanks Sloth! I am very fortunate to be able to use those machines, and the guys who run the shop are always super helpful. I don't think I could turn out the quality of stuff you turn out on the machines you use (I hope that read as a compliment haha). I think I'm gonna do two latching switches on the ends and two momentary in the middle. And I'll probably just go with the dots because I just like them :D

Updates for today: basically I was able to complete the small fin slots on one of the sides.

First I got it all clamped into the mill and zeroed everything

Next I milled out a flat spot on the extra stock at the end. I'll explain why in a minute

I plunged two holes with the endmill marking the ends of my slot.

Then I milled out everything in between. It turns out plunging the hole made the slot not as clean at the end. So the second and third time around I only plunged the first hole and milled to my desired length (if that makes sense)

So...here's where that flat spot comes into play. We have these things in the shop that you can set to a degree...like so....

...and on the back is a level. So I rotated the piece and held the level on that flat spot until it was "level" at 120 degrees...then I did my next slot...then repeated that for the last slot

Then I took a file to the end of each slot to flatten it out

I also thought I'd take a few quick pics of the shop.
Here's the machine I was using today...it has a digital read out for x, y, and z. The shop has 14 similar mills, though only half have digital readouts for the z.

And here's some of the other machines that the students don't use too much. The close one is the waterjet machine, followed by a CNC lathe (which I've never seen anyone use), and the last machine is the wire EDM, which I used to cut the shroud on my starkiller :D

I would absolutely love to spend a week in that shop... how sad some of the best equipment never gets used.

Oh before I forget, you mentioned when you plunged your holes for your slot, they ended up bigger on the ends vs the actual slot. Here's why...

When you use an endmill to plunge through solid metal, it will invariably wobble a bit, you may have noticed it cutting with more effort than cutting say, over a pre drilled smaller hole, or cutting along the edge of something.

I found this out a while back, so now when I need a slot, I pre drill each end, or one start end, a hole smaller than my endmill. That way the end mill doesn't have to work so hard to cut the metal out from under it, it just has to cut the edge. It makes for a cleaner cut for a slot start.

Also, when you begin to move along your slot, depending on your mill's accuracy and tightness, the whole head might move to one side, like, the mill will grab the incoming metal and hug that side. if that makes sense...

and will pull your slot over a small amount from the pilot hole.

This is what I do for my crude tooling, it may not be what you need to do, but it at least explains why you can plunge a hole with an end mill and have one size hole, and a slot from that will be narrower using the same bit.

That makes total sense. Every now and then they'll say to pre-drill holes to take the pressure off the mill. I figured it'd be ok because I wasn't going through that much, but I never thought of it vibrating like that. Good news is I recognized it on the first one, so I just didn't pre-plunge the second hole on the rest of the slots. The first starter holes are in the extra stock I left on, so the rest of the slots are pretty smooth :)

Anyways, thanks for the tip! Always ready to learn.

I finished the slots on the other side today (not really picture worthy) And I started the coupler that will join the two halves (also not picture worthy)


man I wish we could have a saber party in there haha! that would be awesome :D

Haha i was told if you predrill (like you did) to use a significantly smaller drill bit for the predrill holes. Why? Because of movement/vibration.

Now i wish i had a mill in my office/hobby room... oh boy... :D

So today I was able to drill all the holes on the main hilt sections for the activation boxes. Then I cut the excess stock off. It's starting to take shape! :D I can't wait til my fins are done so I can really make it come together.

alllllllright...some good progress today. I started by getting the two halves together in the mill and drilling the holes for the activation boxes:

I took a 13/16 endmill (cuz they have one of those haha!) and milled down a groove for the big part of the activation box to sit in:

Unfortunately he didn't make me any extras :( I didn't want to ask though because he's been really busy and this was a personal project that he certainly could've refused. They turned out really nice though

I got home and laid everything out and filed down all my grooves because they were a little small and gave everything a test fit. I have to say I'm really pleased with how it's looking :D

For better or worse, it looks like mine has taken a turn away from a pure Satele build. It was originally going to be a complete surprise for my wife, so I had total design control. When it was going to slip past her birthday, I shared the project and she wanted different fins. I still haven't come up with a fin design that we're both happy with and have spent most of my (limited) free time working on the custom electronics and test etches. Maybe I'll make another push for the Satele fins and see if I can persuade her. :D Either way I need to wrap it up since Celebration is quickly approaching and I still have my saber to build!

Edit: I'm back on track generally to the Satele design, though there will be a few bits of customization.

what's weird is I saw your fins before I read this edit, and I didn't even process the change haha. good stuff :)

I basically finished my fin assemblies today. I'm thinking two more trips to the shop to finish the last switch holes and get everything tightened down :)

There's a little too much space behind the small fin for my liking (where it's supposed to meet the main hilt), but I don't think anyone else will notice or care, so I hope in time I'll get over it. I'm not exactly sure how it happened though. If I have the patience I might turn down the neck a little so it sits further in the hilt...that would fix it methinks

Looking good! Gives me hope that there's a light at the end of the tunnel. For the gap behind the fin, could you file away at the lip at the front edge of the small fin and let it slide back farther onto the hilt and leave a little more rod exposed?

allllllllright! So I graduated yesterday and finished machining this saber the day before. All in all it's been a good weekend :D
